Thanks, My dad had a few as i grew up and this was the last. It was a family project that my brother did all the paint and body work on. I am the caretaker for it now. It has held up surprisingly well considering it was painted back in 2000. That pic I took a couple months ago

I had the same issue with a couple of them on the 2016 ram here at work. I was able to add some mig weld to them to build them out and then tack a nut on it. They came right out. This was done with it still in the truck so you should have a much easier time

I dont think there is much of a difference between the 6.1 and 6.4 casting in that area so it is definitely the cheapest option. Jim has some good pics on his build of its fitment

Drivers side starter issue can be resolved with using a 2005 Ram 5.7 manual starter. It tucks up tight against the block. I know on the 6.1 there is a nub to grind down on the block so the starter fits tight
First thing to check is to make sure the wire reel turns with little effort. Make sure the drive roll groove matches the wire size. Then if all that checks ok remove the gun and slide the liner out. My bet is there is a slight kink in the liner. Even a very minor one will cause feed issues
