Steering coupler troubles

Had to remove the coupler from the ps box in order to install the manifold (too tight). I've aligned the coupler splines correctly, problem is it will not go far enough on the shaft to allow the pin install. Any guidance will be helpful, fighting with this for hours.

Check for a master spline, it will be wider than the others. Also a bottle brush on the inside to clean the splines inside the coupler and small amount of grease on the splines wouldn't hurt

Thank you, I will. It was only off for a few minutes to install the manifold. Can't understand why it won't slide back in position.
 
Crewchief, look at your last photo. The quality of it was good enough you can actually see the wider master spline almost center of the shaft on the steering box. Now you just have to match the coupler master spline to the shaft and you should be good.

I believe it shouldn't have gone onto the shaft that far if it wasn't lined up? It wouldn't start on the shaft at any point but the one its on. So, I don't know what's going on.
 
take a small 3 cornered file and clean all the burrs up on the box splines and coupler they need to be damn near perfect to go on without lots of grief .
 
I place a stack of shop manuals in the drivers seat under the steering wheel to help align the column. The splines are interrupted. If they aren't lined up just right it will refuse to start onto the second segment.
This spot is where wiggling and tapping with the smallest pecker can work better than brute force.

I'll try that too, not much room to tap it. manifold, brake lines, and linkage all in the way. Perfect alignment must be the key, I'll let you know if it works. Thanks
 
tap it on. what happen was the shaft floats in the coupler so it slipped up the shaft making it seem too short.
That's a possibility, I also have beyond allowable limits (see pic). Max should be 13/16";

I measure approximately 1 1/4". Not sure how to reduce that to the 13/16" max.
 
Well, as luck would have it, I was able to get it back into position. What worked was loosening all the bolts in the column, I mean ALL. With everything loose if was able to slide down further onto the steering box.
Thanks to all for your input, this can only help some else down the road who may run into the same problem.
