    Initial timing is 2* BTC, so I will say I don't think it has too much timing. Almost all of these types of 3-speed lock ups I've owned have always locked up in 3rd gear around 45 mph. I don't know what anyone else has experienced, maybe they will chime in.

    Nothing wrong with .75 inch of play. Also, the type of seal on the back of the transmission can sometimes create a false positive stop. If it's a truck and you'll be hauling 2000 pounds of wood on a logging trail, then I'd shoot for a little more play.

    I can only think there is a burr or "noogie" in one of the splines by the symptoms you described. I would see if the yoke slips on another tail shaft. If so, then the transmission splines are subject.

    To answer your question, yes, the 5.9 will bolt up to a 904. I have a TCI 727 in a vehicle right now, and I don't care so much for it.

    Yes, you should grease the zerts. If overfilled, it will come out through the rubber dust cover on one of the 4 caps. You can tell when it's getting close to that. They don't need to be greased very often but they need grease.

    I cannot tell from the pictures to be absolute. It's really not a big deal, very easy to just measure your drive shaft u-joint and see.

    Also, in case you are unaware, to get the backing plates off the 8.25, you'll need to pop the differential cover off the back and pull the pin to slide the axles out. Easy as pie.
