I don't know how much zinc it takes to ruin a converter, but all sorts of vehicles are running oils with additional zinc. How much oil do you think is going to go through the converter? Why would the cam make a difference?

You will be at this for a while if you don't get a plan. There are many easy checks you should start with. Fuel filter, fuel pump, maybe a wire going to ground intermitently, damaged plug wire, maybe while the anti sway bar and pipes were being banged around back there the fuel line got damaged...

Go early to a car show and listen to them as they rumble in to register. Make note of what you like, then ask them what they are running.

Why worry about the sound? Put it together so it will last a long time, and give you the best power. At 5000 rpm you may not be able to hear the difference. My small block has hp manifolds, two inch stainless pipes, no H-pipe, and flowmasters. Rumbles just fine.

Used to do the shut off and coast in gear thing also. My Thrush mufflers were basically two hollow cans with the bottoms out of them, bolted to the header flanges.

That thing is making a lot of noise. Do you have a stethoscope? You will find it easy if you use one for that noise. It'll blow your ears out.

This could be the alternator going bad. Did it get soaked in anti-freeze?

I was gonna suggest flowmasters myself. Always had good luck with them. As far as the rest of the build, just get the manual or a small block Chrysler engine manual and follow it step by step. Use quality bearings, rings, gaskets, etc. Have a machine shop clean up the block and hone it for...

Not sure what sort of bang you're looking for. Mine has stainless pipes...they might last forever depending on use.
