The pinion is too far away.

Note how the drive side is shaped like a CRESCENT and curves off the peak of the tooth.

Ideally, you want a wide OVAL pattern with wispy edges centered between the PEAK and VALLEY of the tooth. Contrary to popular opinion, the pattern does not need to be centered between the inside and outside diameter of the ring gear.

I woud try a 0.003" thicker shim.

Hi Cass, So the way it is now, you think I`ll have noise or premature failure?
 
The gears may make noise.

I would increase the pinion shim thickness and re-check the pattern.

The difference between quiet and noisy can be .002, and that could use probably another .0015
Am I decifering that right, fifteen hundred thousands of an inch?
I`d be scared to pass gass near that shim in fear it`d blow into the next county:tongue3:
BTW, shipped that joint back to ya today, usps.
 
I'm betting on .015 It is looking better though. Just a smidge more and you're there.
 
The Doc suggested .002 more, I could only come up with .003 more.
Is the 3rd time the charm?
