Return line fitting

I installed a sump and need to add a return line. I am feeding with 3/8" aluminum from an electric fuel pump. The system will have a return from the regulator. First question is what type of fitting did you use to go into tank. Any pics of what you did? Second question is should the return be same size or one step smaller. Was thinking of running 1/2" for supply and the 3/8" I already have for return. I will be running 2x4's on a 408. Other question I have is does the vent need to be in the tank or is the original 1/4" vent in the neck going to be ok. If the original vent needs replaced what have you done for yours and what size are you using.

Well I personally run a fuel cell, but It could be no different then what you have. I run 1/2" line for feed and return. My cell has two sump outlets one blocked off and the other feed the pump. I run my return line in the top of the cell which you could also do to your tank. All it requires is a bulkhead AN fitting and a hole drilled for it slide into. The AN fitting is your typical AN fitting with a threaded nut and nylon washers. The right size hole gets drilled the fitting set in with washer on both sides and the nut holds it on from the inside. So your placement in the tank needs to be reachable from the outside to fit a wrench on it. You could put it reasonably close to the factory sending unit and be able to get access.

I personally dont like the location of the factory unit on the wall of the tank. I never like a sealing point that is sumerged all the time. Infact thats waht pressed me to switch to a cell. I faught several attempts to get the factory unit to seal then finally gave up and move to a fuel cell. If it were me I would place the return line onto of the tank.

If you use a return type regulator and run the return off it, the return does not have to be smaller than the supply line, because you are using the regulator as the orifice. The return style regulator regulates both fuel pressure and return pressure. That's the best setup to use, IMO. On my rat truck I am simply going to weld in a 1/4" female pipe bung right in the top of the tank and screw in a 1/4" hose barb. The only reason I am using 1/4" return line is because I am reusing the truck's original 5/16" supply and 1/4" return lines to save money, or I would use the same size return line. Although that type fuel system is kinda fancy for a rat rod, I won't have any fuel problems.
