OK yep looks like it is running off the end of the pinion by the silver wear in marks.

Did some photo enhancement again to help it show up better in the photos, pretty clear now.

So yeah looks like the pinion gear needs to be reset deeper to get that wear area up into the middle of the gear and up off the end.

Like @oldkimmer is saying, the pinion is running off the end, needs to be reset.

Just to finish this one off - we added a 0.003 pinion shim, rest the back lash to 0.008, and the noise is gone. Thanks all for the help.
