We’ve been smelling fumes inside the passenger compartment of our newly acquired ‘71 Duster, and it’s bad enough that it lingers on your clothing even after a short ride. Trying to find the source of the smell, I started the car up and felt exhaust leaking from the joint where the intake bolts up to the exhaust.

It doesn’t look like the flanges are completely true and won’t bolt together flush. Is it possible to get a thicker gasket that can seal this gap? If so, would it be possible to install it without removing the entire left side exhaust?

The best fix would be to cut the pipe From the top down to about 1/8” from the bottom and tighten the flange up then weld up the cut.
 
Remove both and install a ball flange set. I've also see "Header Buddies" but have never used them and they only work on certain header flanges.

Over-tightening is the issue, as the bolt ends bend in the thin spots between flex up and leak. Thicker flanges would help prevent this, or the above.
