This is a coil over suspension car so I don’t have t-bars any longer. I’d like to cut a 4” half moon shape out of the trans crossmember for my exhaust clearance and then box it back in. My idea was to cut out the t-bar socket first then cap the hole to have a place to tap the hole for the hole saw pilot. My question is has anyone ever had to cut these out for replacement or for some other nefarious reason like I’m doing and how’d you do it? I’m wondering how they’re installed from the factory? Backside is definitely welded in but the front looks too clean to be welded but maybe I’m blind. I’m sure a plasma cutter would make quick work of this but I don’t have one.

Unfortunately you might have to cut it out with a cut off wheel, draw your line and start cutting pieces out .
I've had to do a lot of cutting like that and it just takes time and be careful.
 
They’re welded on both sides of the crossmember, in the front and in the back. I’m not sure exactly how it was done, the front welds are usually much cleaner than the ones on the backside. But both sides are welded around the entire circumference, or were supposed to be with the usual wide variation in quality.

If your goal is to remove them, I’d cut around them entirely. It will be much easier than trying to grind the welds to free just the anchors. Draw the shape you want to cut out on the crossmember and then use a cut off wheel.

On the Duster for a 3 1/2 exhaust through the indents, I used four 3 1/2 mandrel bent turn downs . Slid one on the header and another backwards then turned and twisted so they exited through the indent provide on the car and welded them. They still slid on each side. I Did not use clamps, Just (Tabs) so the system slipped off easy

That's real clean, Steve! Did you have any leak issues? Did you use any type of sealer?
